How to Choose Between Bubble Mailers and Poly Mailers
· 7 min read · By Rob Puzio

Mailers look like a small decision, but the wrong one means damaged goods or overspending on every package. This guide explains how to choose between bubble mailers and poly mailers, what each one does well, and how to pick the right one for your products.
What each mailer is built to do
A poly mailer is a flexible plastic envelope with a self-seal strip. It is light, thin and water resistant. It protects against moisture, dirt and scuffs, but it adds almost no cushioning.
A bubble mailer has a padded lining, usually air bubbles, inside an outer shell. It absorbs light impact and keeps items from rubbing against each other in transit.
- Poly mailer: low weight, low cost, moisture barrier.
- Bubble mailer: light cushioning, still compact and flat to store.
- Neither replaces a box for heavy or crushable items.
Start with how fragile the product is
Ask what happens if the package is dropped or squeezed. Soft goods like clothing, towels and fabric survive almost anything, so a poly mailer is usually enough.
Items with hard edges, small electronics, cosmetics, books and jewelry benefit from padding. A bubble mailer reduces the chance of corners poking through or surfaces getting scratched.
- Soft and flexible goods: poly mailer.
- Hard, scratchable or small breakable items: bubble mailer.
- Glass, ceramics and liquids: use a box with proper void fill instead.
Consider weight and size
Mailers are best for flat or compact items. Heavy contents can stretch seams and burst a thin poly film, and an overstuffed bubble mailer loses its cushioning where it is pulled tight.
Pick a size that lets the item sit flat with a little room to close the seal. A mailer that is too large lets the product slide around, and one that is too small stresses the seam.
- Measure the product at its thickest point.
- Leave room to seal without pulling the film tight.
- Test a few sample packages before ordering a full case.
Think about shipping cost
Carriers price by weight and package dimensions. Mailers are lighter and flatter than boxes, which can lower shipping cost for the right products. Poly mailers are the lightest option, and bubble mailers add a small amount of weight.
Check your carrier's current rate rules for your typical package instead of assuming. The savings depend on what you ship and where it goes.
- Compare a packed mailer and a packed box on the same scale.
- Count total cost per package, including the mailer and any filler.
- Ask your carrier about thresholds for size and weight.
Closures, thickness and print options
Look at the seal strip, the film thickness and whether the mailer is opaque. A tamper-evident seal and an opaque film help protect contents and privacy. Thicker film resists punctures and tearing.
If you ship under your own brand, ask about custom printed mailers and matching shipping labels so packages arrive looking consistent.
- Choose a strong permanent seal for anything of value.
- Pick thicker film for sharp or heavy contents.
- Use a label area that is smooth and easy to scan.

Use the right label on the outside
A good mailer still fails if the shipping label will not stick or scan. Poly film has a smooth, low-energy surface, so use a label and adhesive suited to it. Make sure the barcode prints clearly and sits flat.
We make custom labels and barcode labels as a Florida manufacturer with over 40 years in the label industry, and we can match the adhesive to your packaging surface.
- Place labels on a flat, smooth area of the mailer.
- Avoid putting a label over the seal.
- Test scan a sample before running a large batch.

How to decide and order
Build a simple rule: if the product is soft and sturdy, use a poly mailer; if it needs light protection, use a bubble mailer; if it is heavy or fragile, use a box. Then order a small quantity of each size you need and ship a few test packages.
When you are ready for labels or other supplies, our team can help. Proofs on custom labels go out within 24 hours, and we are open 8am to 8pm, seven days a week.
- Soft and sturdy goods: poly mailer.
- Small or scratchable goods: bubble mailer.

Frequently Asked Questions
Are bubble mailers better than poly mailers?
Not always. Bubble mailers add cushioning, which suits small or scratchable items. Poly mailers are lighter and cheaper, which suits soft goods like clothing.
Can I ship fragile items in a bubble mailer?
Light, low-risk items can go in one. For glass, ceramics or anything that breaks easily, a box with proper void fill is the safer choice.
Will a shipping label stick to a poly mailer?
Yes, if you use a label with an adhesive suited to smooth plastic film. Place it on a flat area away from the seal and test scan it.
Do you supply mailers and shipping supplies?
Yes. Packaging and shipping supplies are available through American Price Mark, and we make custom labels here in Florida.
